Bottle Format Changeover Requirements for Filling Lines

What buyers should define for bottles, caps, labels, coding, packing, recipes, and change parts before ordering a multi-format line.

A line advertised for several bottle sizes may still require different molds, star wheels, guides, cap handling parts, label settings, conveyor adjustments, and packing recipes. Buyers should define every planned format before ordering and confirm which change parts are included.

Ask for a change-parts list

The quotation should identify common parts and format-specific parts for each SKU. Ask which adjustments are tool-free, which require hand tools, which values are stored in recipes, and which parts need replacement. Confirm storage, labeling, and identification of loose change parts.

Test representative formats

Testing only one easy bottle does not demonstrate the full format range. If several formats matter commercially, choose at least the smallest, largest, or most difficult formats for sample trials or acceptance testing. Provide production-grade bottles, caps, labels, and packing material early enough for the supplier to test them.

Define changeover acceptance

  • Required staff and tools.
  • Target changeover sequence and estimated duration.
  • Correct recipe selection and parameter records.
  • First-off bottle checks for fill, cap, label, code, and pack.
  • Restart stability and rejected material during adjustment.

Confirm upstream and downstream consequences

A new bottle format may also change preform heating, blow-mold cooling, air-conveyor neck handling, fill height settings, cap sorting, label roll size, shrink-tunnel settings, pack arrangement, pallet pattern, and warehouse dimensions. Review the whole line rather than asking only whether the filler can accept another bottle volume.

Plan change-part management

Format parts should be permanently identified, matched to a format list, protected from damage, and stored near the line. Request drawings or part numbers for replaceable items and confirm whether the buyer can reorder individual components. Include wear parts, sensors, guide components, and dedicated tools in the spare-parts discussion.

Train with a written sequence

Operator training should cover shutdown, removal, cleaning, installation, mechanical adjustment, recipe selection, trial production, quality approval, and return to normal operation. Record the sequence with photos or a short video. A repeatable procedure reduces dependence on the one technician who remembers the original setup.
